At Automation Fair 2024, Rockwell Automation unveiled the latest updates to its FactoryTalk Analytics VisionAI, a cutting-edge quality inspection platform designed to revolutionize industrial quality control processes. The session, led by Amanda Thompson, product manager for FactoryTalk Analytics VisionAI, showcased the platform's ability to not only identify defects but also provide actionable insights into their causes.
"This is more than just a machine vision system," said Thompson. "VisionAI is a comprehensive quality inspection platform that tells you whether a product is good or bad-and, more importantly, why."
Released in September 2024, the updated VisionAI supports high-speed production lines, with inspection capabilities reaching up to 500-600 parts per minute, depending on the application. It performs a variety of tasks, including barcode reading, part classification, surface defect detection, presence/absence checks, and text verification.
Advanced Features for Comprehensive Inspection
In addition to its core inspection capabilities, VisionAI enhances traceability by allowing users to compare defective images with acceptable ones. The system provides proof of specific defects and supports root cause analysis, enabling users to quickly address issues.
"VisionAI can pinpoint why a product failed inspection and send notifications immediately so corrective actions can be taken without delay," Thompson explained.
VisionAI: From Cloud to Edge
VisionAI's architecture bridges cloud and edge environments, providing flexibility and scalability for various industrial applications.
Cloud Features:
VisionAI leverages the cloud for embedded analytics, data storage, remote access, and its AI-driven inspection engine. It also integrates with other enterprise systems, such as MES (Manufacturing Execution Systems) and ERP (Enterprise Resource Planning), through APIs.
Edge Components:
At the edge, VisionAI employs local hardware such as edge computers, PLCs, HMIs, and vision system cameras with integrated lenses and lighting. Currently, VisionAI supports Basler cameras, with additional third-party system compatibility expected in 2025.
Thompson outlined the platform's operational workflow: "Users first define the type of inspection they want VisionAI to perform. They then capture and label images as good or bad. The number of images required for training depends on the specific inspection type."
To streamline training, VisionAI provides a chart indicating when sufficient images have been supplied to build an effective model. It also generates a training report that highlights model accuracy and flags incorrectly labeled images, allowing users to make corrections before deployment.
Industry Applications
Thompson highlighted VisionAI's versatility across industries, including consumer packaged goods (CPG), food and beverage, and automotive manufacturing.
Packaging
VisionAI excels in detecting bottle defects, verifying expiration dates, and ensuring proper cap placement. The platform consolidates these checks into a single quality result for each product.
"VisionAI operates on a recipe system," Thompson explained. "For instance, if you're producing multiple shampoo brands on the same line, you can create an inspection recipe for each SKU, ensuring tailored quality checks."
Food and Beverage
VisionAI's advanced algorithms can identify defects on complex backgrounds, such as inspecting cereal for shape and color accuracy or detecting foreign objects. It also evaluates topping placement on products like bagels or doughnuts, ensuring consistent quality.
Automotive
In the automotive sector, VisionAI inspects label presence, verifies placement accuracy, and identifies imperfections like wrinkles or bunching on car seat covers. It even pinpoints the exact location of defects for faster physical assessments.
